Expanding or Renovating an Existing Industrial Building in Ontario

An expansion or renovation starts with a building that already exists, and everything about the project follows from that. The soils are known. The structure has a history. The tenant is usually still inside. The budget is smaller than a new build, and the tolerance for surprises is lower, because the surprises land on an operating business.

Expanding a pre-engineered steel building

A rigid frame building is designed for the loads it was sold for and nothing more. Adding a bay changes the loads on the end frame it attaches to: the new roof drifts snow against the old one, wind now acts on a longer building, and the end wall that used to carry only cladding may need to become a full frame. The first task is a structural review of the existing building against current code, with the original drawings if they exist and a site measurement if they do not.

Three outcomes are common. The existing end frame carries the new bay with modest reinforcing. The end frame is replaced by a new interior frame and the old one becomes a bearing line. Or the expansion is built as a separate structure with an expansion joint between them, which avoids touching the old building at all and is often the cheaper answer on a building more than fifteen years old.

Foundations next to a building that is already there

The new foundation sits beside footings that have been carrying load for years. Excavating beside them undermines them unless the work is sequenced and shored, and the new footings have to reach the same bearing stratum or the two buildings settle at different rates and the joint between them opens. On a piled building the new bay is piled too. The geotechnical report for the original building is the starting point, but a new investigation is usually warranted because the soils under the addition were never tested.

Frost depth applies to the new work exactly as it would on a greenfield site, and the tie-in to an existing slab needs a dowelled joint and matching slab thickness so forklifts cross it without a step.

The envelope tie-in

Where new roof meets old roof, and new wall meets old wall, is where expansions leak. The old panels have weathered and their fasteners have aged; the new panels are a different profile if the manufacturer has changed it. The tie-in is designed, not improvised: a valley or a step flashing at the roof, a wall transition that carries the air and vapour barrier continuously across the joint, and insulation that does not leave a cold strip along the old end wall. On a building being re-clad at the same time, the expansion is the moment to do it, because the scaffold and the crane are already there.

What the code asks when you touch an existing building

An expansion can change the building's classification. Building area is measured across the whole structure, so an addition can push a building over a threshold that changes the construction type required or brings a sprinkler requirement that the original building never had. A change of use, from warehouse to food processing for example, brings its own requirements regardless of size. These are settled at the design stage with the architect and the municipality, before the frame is ordered, because they can change what the frame has to be.

Warehouse renovations for a new tenant or a new process

A renovation without an expansion is usually one of four things: a new tenant who needs docks, offices and a different fire separation; a new process that needs power, drainage or a washdown-rated area; a replacement roof and envelope on a building whose panels have reached the end of their life; or a slab and dock upgrade for heavier equipment. Each has a different critical path. Dock upgrades are civil and structural work. Process changes are mechanical and electrical, with the code review that a change of use triggers. Envelope replacement is weather-dependent and is planned around the season.

Keeping the operation running

The client is usually still working in the building. The schedule is built around that: phasing that keeps one dock open, night and weekend work for the tie-ins, temporary partitions that separate construction from production, and a communication routine so the plant manager knows what is happening tomorrow. On a food or pharmaceutical building the separation is a regulatory requirement, not a courtesy.

What it costs

An expansion is priced as a building, on a per square foot basis for the new bay, plus the structural work on the existing building and the tie-ins, which are the items an estimate most often misses. A renovation is priced by scope. Both are cheaper than a new building on a new site, because the land, servicing and approvals already exist, and both carry more risk of the unexpected, because the existing building has a history the drawings may not record. A Class C estimate after a site review is the number to plan against.
